Hiya mate, are you trying to keep the car original or are you going to take it off road? The reason I ask is that the done thing with SJs is to cut the rotten sill out and weld a length of box section in there instead. Solid, strong in case you bash it and it has the added benefit of becoming a "jackable" sill. I'm just in the middle of doing mine now. Having said that I'm not sure if the same thing is possible on the vitara Confused , someone will be along soon who'll know Wink

As I said I'm right in the middle of doing mine. Unfortunately I'm only getting a few hours a week to work on it so it's taking ages, but I'll take some photos for you as I progress. The first sill is in and I have some pretty bad rot on the body mounts too, so I'm patching those up at the same time. Might be finished by the end of the month Embarassed

Rusty inner sill and body mount



I've already welded the box section in that side but haven't taken any pics yet, will do so later Very Happy

got rust in the same areas going to be to be fun  Confused  next time will look closer when i get a new 1  Laughing  will put some pics up when i can got quite a few of the rot and more to be taken didnt plan to do a rebuild  Embarassed  never mind get the welder used  Laughing

It's 80 X 80 X 3mm mate. Excuse my carp welding, looks piss poor but it's solid enough! When it's all smothered in seam sealer and underseal it'll look fine  Laughing

You can also use round tube. Its just a little bit more tricky when you cut it out setting it to fit just right.
Looks good but makes fitting an external roll cage a bit more tricky.
